Peli Air 1605 Replacement Foam Set
Available in stock (60)
Give your Peli Air 1605 case a fresh start — or finally configure that interior exactly the way you've always wanted. This replacement foam set brings everything back to square one: clean, pre-scored black layers ready to be shaped around your specific gear, down to the millimeter. Whether you're repurposing a case inherited from someone else, replacing foam worn down by years of fieldwork, or simply switching loadouts, this set has you covered.
Pick-n-Pluck Foam — Custom Fit Without Tools or Cutting
The foam is pre-scored in a uniform grid of small cubes, so creating a custom recess is genuinely as easy as it sounds. Place your item on the foam surface, trace an outline with tape or chalk, and remove the cubes one by one. The result is a snug, form-fitting pocket that holds each item firmly in place — no rattling, no shifting, no surprises when the case takes a knock on the luggage belt or drops from overhead storage.
Leave at least 10 mm of foam between any recess and the case wall to maintain the shock-absorbing buffer. This margin is what prevents hard contact with the outer shell during drops and rough handling — the difference between a dented lens filter and an intact one.
The foam is black polyurethane — dense enough to absorb impact without permanently compressing under normal load. Unlike budget aftermarket alternatives, the cube structure holds its shape after repeated use, meaning the edges of your cutouts stay clean and supportive over years of service.
What Fits Inside the Peli Air 1605
The Air 1605 is a carry-on-size lightweight case — one of the few hard-shell cases consistently accepted as cabin luggage on most European and transatlantic carriers. Its interior measures approximately 494 × 267 × 149 mm, making it large enough for serious gear but compact enough for overhead bins.
Typical configurations that work well:
- Mirrorless camera systems — a body, two or three lenses, and accessories (batteries, filters, cards) fit with room to spare
- Compact drones — DJI Mini 3 Pro and similar folded-compact models, with controllers, ND filters, and spare batteries
- Broadcast and audio gear — wireless microphone systems, portable recorders, IEM transmitters and receivers for field production
- Fragile scientific instruments — calibration tools, sensors, or measurement devices that need precise, repeatable positioning
- Medical and pharmaceutical equipment — temperature-sensitive or fragile items that demand both physical and environmental protection during transport
When Is It Time for a Replacement Set?
Pick-n-pluck foam wears with use. The cube structure gradually weakens around recesses that are opened and closed repeatedly over the years. Common signs it's time for a new set:
- Foam crumbling or flaking at the edges of cutouts
- Items sitting slightly loose after years of reliable fit
- Switching to new gear that doesn't match the existing layout
- Buying a secondhand Peli Air 1605 configured for someone else's equipment
A replacement foam set costs a fraction of a new case and restores both the protective function and the clean interior appearance. It's the most cost-effective way to extend the working life of a case that still has years left in its shell.
Fitting the Foam
- Remove the existing foam from the case interior
- Lay the new foam block in the case and press lightly to seat it
- Arrange your gear on top of the foam to plan the layout before marking anything
- Mark each recess with tape or chalk — take your time here, as repositioning after plucking requires extra work
- Remove the marked cubes by hand, starting at a corner and working inward
- Test-fit each item and adjust depth by removing additional layers as needed
No adhesives are required. The foam is sized to sit snugly in the Peli Air 1605 shell without sliding. The entire process typically takes under 30 minutes for a straightforward single-item layout.
Compatibility
This foam set is designed specifically for the Peli Air 1605 case. It is not compatible with other Peli models — including the standard Peli 1600 series and the larger 1607 — which have different interior dimensions. Always verify your case model before ordering.
